The design itself — how many colors it uses, whether gradients are involved, whether it prints on a dark or light garment — determines how complex the separation process will be. Thinking through these questions early prevents costly rework later.

Choosing the Right Number of Colors

Every color in a screen print needs its own screen. More screens mean more cost, more setup time, and more registration challenges. Here is a general guide for planning:

  • One to two colors: simplest setup, lowest cost, great for text and basic logos
  • Three to four colors: common for branding and detailed graphics, still manageable
  • Five to six colors: requires precise registration and experienced operators
  • Seven or more: typically reserved for specialty shops with high-end presses

Designs with bold, solid color areas separate cleanly. Designs with soft gradients or photographic detail are harder to separate with pure spot colors and may need halftone techniques or a full switch to process color printing.

A spot color is not mixed from other colors during printing. It is a premixed ink that goes straight to the screen as its own unique shade. The Pantone Matching System (PMS) is the industry standard for naming and matching these inks.

According to the Pantone color system on Wikipedia, each swatch carries a unique reference number that translates to a precise ink formula. When artwork uses proper Pantone swatches in Illustrator, any print shop worldwide can mix the exact same ink. This consistency is what makes spot color so reliable for brand work.

How Spot Color Separations Work in Illustrator

The actual spot color separation process for screen printing in Illustrator follows a repeatable set of steps. Once the workflow is internalized, it becomes fast and predictable.

Setting Up the Document Correctly

Start with the right document foundation:

  • Create a new file in CMYK color mode — even for spot-color-only work, this ensures Illustrator handles output separations correctly
  • Work at 300 DPI for any raster (pixel-based) elements embedded in the file
  • Build the design with each color isolated on its own named layer (e.g., "White Underbase," "PMS 186 C Red," "Black")
